256 MB is very good. i have not found any memory problems with models in that much ram so far. i hope your mesh problem was solved easily enough. i personally don't understand Alon's procedure. i wish i could solve this problem better; it's been driving me crazy. let me know if you have any other problems.

3ds2vxl is on fileplanet and a link to it is on my site which is linked to the bottom of my messages here. sorry i wrote the link wrong before. it should work now. alternatively just type 3ds2vxl into google and my site is the first one. there's a download link form there. i noticed the file doesn't seem to be working from fileplanet at the moment. i'll email them right now to find out what's wrong.
the latest version is 0.132 and the version number is the first thing written in the readme for each version. my site will always state what the latest version is.
the size variable from the front end can make the voxels smaller. the number there is actually the number of voxel blocks along whatever is the longest axis of the particular model. a smaller number means it uses less voxel blocks. don't be confused with scale. the scale variable for my program doesn't affect the voxels at all. it just affects the size of the model in the viewer to make it proportional with other models loaded simultaneously into the viewer (that feature is not ready yet). my program currently always spaces the voxel blocks exactly the same for every voxel output. if you want to make a model smaller without revoxelizing it to a lower resolution then you should use the VXL Section Editor program. i think it should have that feature by now. making voxels smaller by this method keeps all the original voxel blocks but just squeezes them all closer together.
